Control Upgrades

Old controls cost time, electricity and product. Nvirocool upgrades refrigeration and chiller control systems so plant runs with better protection, clearer alarms and easier monitoring.

Control Upgrades

What a control upgrade changes on site

A control upgrade is not just a new thermostat or a fresh panel face. It is a full improvement to the parts that tell your refrigeration or cooling plant when to start, stop, defrost, alarm and protect itself. On cold rooms, chillers and plant rooms we replace tired controllers, failed sensors, damaged relays, contactors and poor wiring layouts that cause nuisance trips and uneven temperatures.

For sites in Gqeberha, Uitenhage, Despatch, Jeffreys Bay, Graaff-Reinet and Port Alfred, the main benefit is control you can trust during load-shedding, voltage swings and humid coastal conditions. Better controls help keep product within range, reduce short cycling and give your team a cleaner picture of what the plant is doing from shift to shift.

  • Temperature controllers and probe replacement
  • Defrost sequencing and time clock upgrades
  • Fan, solenoid and compressor control improvements
  • Alarm output, fault history and remote monitoring setup
  • Panel rewire, labelling and safety checks

Parts and features we typically install

Each site is different, but most upgrades include a mix of digital controllers, PT100 or NTC sensors, pressure switches, relays, overload protection and better terminal layout inside the panel. Where required we add phase failure protection, high and low pressure safety, temperature logging and start delay settings to protect compressors after outages. On some systems we also fit variable speed control for fans or pumps to trim energy use where the plant allows it.

We match the controls to the equipment already on site, not the other way round. That means checking compressor rating, motor load, defrost type, refrigerant, room size and whether the plant is serving a milk store, production area, retail cold room or process chiller. If the original panel is cramped or corroded, we can rebuild it with better layout, ventilation and service access.

  • Controller set points typically from -40 C to +50 C depending on application
  • Sensor cable runs up to 50 m or more with correct screening where needed
  • Panel protection to suit indoor plant rooms or corrosive coastal areas
  • Alarm contacts for BMS, SMS units or local fault bells

How we handle the upgrade from first call to sign-off

We start with a site visit and a practical fault review. That includes checking the current wiring, control logic, sensor condition, compressor starts, defrost timing and any history of temperature drift or nuisance alarms. If a panel has water marks, burnt terminals or repeated breaker trips, we note those before quoting. We also test whether the room or chiller is getting stable power, because a control issue is sometimes only part of the problem.

Once the scope is clear, we schedule the work around your operating hours. For cold storage and food sites, we aim to keep downtime to the smallest possible window and may stage the upgrade room by room. After installation, we test the set points, verify alarms, check safeties and hand over a simple operating sheet so your team knows what each indicator means.

  • Site inspection and control audit
  • Written scope with parts list and labour estimate
  • Installation, testing and calibration
  • Handover notes with set points and alarm settings

Turnaround times and how we plan around your operations

Small controller swaps can often be completed in a day if the wiring is in decent shape and the replacement is straightforward. Full panel rebuilds, sensor networks and monitoring additions usually take longer, often one to three working days depending on the number of circuits and whether we need to manufacture new back plates or rework badly damaged wiring. If a site is badly affected by failed controls, we can often carry out an emergency temporary fix first so product is kept safe while the permanent upgrade is prepared.

We understand that some operations cannot stop during business hours. Where possible we schedule shutdown work after hours, over a weekend or in a short production gap. Coastal humidity in places like Jeffreys Bay and Port Alfred can accelerate corrosion, so we also factor in drying time, enclosure sealing and cable gland replacement if the old panel has been breathing damp air for years.

Pricing approach and what affects the cost

Control upgrade pricing depends on the size of the plant, the number of sensors, the condition of the existing panel and whether parts are still reusable. A clean controller swap is cheaper than a full rebuild with new relays, contactors, overloads and wiring. If the job includes remote monitoring, energy logging or integration with existing alarms, we price that separately so you only pay for what the site will use.

We do not quote off a guess. After inspection we set out labour, parts and any fabrication clearly, so you can see where the cost comes from. That helps with budgeting for planned maintenance and capital repairs, especially where several rooms need attention at once. If a customer is managing multiple sites in the Eastern Cape, we can also phase the upgrades over a few visits to spread the spend.

  • Simple control replacement
  • Partial panel rebuild
  • Full control and safety upgrade
  • Monitoring and logging add-on

Keeping the new controls in good order

Once the upgrade is in place, the controls still need regular attention. We recommend a 3 to 6 month check for busy cold rooms and a 6 month interval for many chiller systems, with extra visits after major outages, electrical storms or refrigerant repairs. During service we confirm sensor readings, tighten terminals, test alarms, clean the panel and check that defrost times and temperature bands are still suitable for the load.

Good controls help, but they are only part of the picture. If coils are dirty, door seals are weak or the room is overfilled, the controller will keep calling for more run time and the plant will work harder than it should. That is why our maintenance visits usually combine control checks with coil cleaning, leak detection and general plant inspection, so small issues are caught before they turn into spoilage or shutdown.

For older systems we also advise reviewing set points after seasonal changes. A chiller that behaved in winter may need a different approach in the hotter months, and a cold room storing mixed stock can drift if the sensor position is not right.

What clients say

Questions we get asked

Can you upgrade old controls without replacing the whole refrigeration system?

Yes. In many cases we can keep the main plant and replace only the worn controllers, sensors, relays and protection devices that are causing faults.

Will a control upgrade help with load-shedding?

It can. Better restart delays, phase protection and alarm logic help plant recover more safely after outages, especially where power comes back unstable.

Do you work on coastal sites with corrosion problems?

Yes. We regularly upgrade panels in humid or salty air conditions and can improve enclosure sealing, wiring layout and component protection at the same time.
